In 2025, PackCube provided a custom packaging solution for 2.7m automotive roof rails for an automotive parts manufacturer in mainland China. The solution combines heavy-duty corrugated board, PE moisture protection bags, wooden fixing supports, EVA cushioning, and flocked contact surfaces to reduce the risks of bending, movement, moisture exposure, and surface scratches during storage and transportation.
In 2025, PackCube received a packaging request from an automotive parts manufacturer in mainland China. The customer manufactures automotive roof rails and other long automotive components and required a transportation packaging solution for a 2.7m-long automotive roof rail.
Due to the product’s long dimensions, considerable weight, and appearance-sensitive surface, the customer required packaging that could provide structural strength, internal fixing, moisture and dust protection, and scratch resistance throughout warehousing, handling, and transportation.

For automotive roof rails measuring 2.7 meters in length, standard cartons cannot provide sufficient support. The main transportation risks included:
· Potential bending or deformation caused by uneven support
· Product movement inside the package during handling and transportation
· Scratches or abrasion caused by friction between the product and internal supports
· Exposure to dust, humidity, or incidental moisture during storage and logistics
· Higher requirements for load-bearing capacity and handling efficiency due to the product’s length and weight
To address these risks, PackCube designed a multi-layer packaging structure using heavy-duty corrugated board, PE bags, wooden supports, EVA cushioning, and flocked protective surfaces.
1. 15 mm 3A-Flute Heavy-Duty Corrugated Outer Carton
The outer packaging was made of 15 mm 3A-flute heavy-duty corrugated board, providing stable external support for long and heavy automotive components.
Compared with a fully wooden crate, heavy-duty corrugated packaging is lighter while still offering reliable protection. It helps reduce packaging weight and improve handling efficiency.

2. PE Bag for Moisture and Dust Protection
A PE plastic bag was placed inside the outer carton to provide an additional moisture- and dust-resistant barrier for the automotive roof rails.
This design helps reduce contact with humidity and dust during warehousing and logistics, protecting the product’s surface condition.
3. Customized Wooden Supports and Internal Fixing
Customized wooden strips were used to build the internal support and fixing structure, providing stable support along the full length of the 2.7m roof rails.
The wooden supports created fixed positions to limit movement inside the package, reducing the risk of shifting, impact, and bending during transportation.
4. EVA Cushioning for Shock Absorption
EVA cushioning material was added at key locations to absorb vibration and impact during handling and transportation.
The EVA layer creates a buffer between the product and the internal support structure, reducing the direct transfer of external impact to the roof rails.
5. Flocked Contact Surfaces for Scratch Prevention
Because the roof rail surface is vulnerable to friction damage, flocked fabric was applied to the product-contact areas.
The soft flocked surface reduces direct friction between the product and the internal supports. Combined with EVA cushioning and wooden fixing structures, it helps minimize scratches, abrasion, and other cosmetic damage.

Before finalizing the solution, PackCube produced packaging samples and conducted validation based on the primary risks associated with handling, road transportation, and storage of 2.7m automotive roof rails.
1. Drop Test
A drop test was conducted to simulate accidental drops and impacts during handling and loading. The test evaluated the protective performance of the heavy-duty corrugated outer carton, wooden fixing structure, and EVA cushioning.
Key inspection points included outer carton integrity, internal fixing stability, and product surface protection.
2. Simulated Road Transportation Test
The packaging sample underwent a simulated road transportation test to assess its performance under continuous vibration during land transport.
This test verified whether the wooden supports, fixing positions, and EVA cushioning could keep the product stable in a vibration environment and reduce the risks of internal movement, friction, and uneven stress.
3. Stacking Test
A stacking test was also conducted to reflect potential storage and transportation conditions.
The test focused on the compression resistance and overall structural stability of the heavy-duty corrugated outer carton, helping reduce the risk of external pressure affecting the product.
Through packaging sampling, drop testing, simulated road transportation testing, and stacking testing, the solution was validated against the transportation protection requirements of 2.7m automotive roof rails.
The heavy-duty corrugated outer carton provides primary external support; customized wooden strips keep the product securely positioned; the PE bag offers moisture and dust protection; and EVA cushioning with flocked contact surfaces further reduces the risks caused by transport vibration and surface friction.
This multi-layer protective packaging solution is well suited to the warehousing, handling, and land transportation requirements of long, heavy, and appearance-sensitive automotive roof rails.
